Namaskar Everyone from Udhyog 4.0 !!!! This is Dr Amit Sata, and with me Mr Philip Gajera and Mr Pinal Kantesariya. We are the founders of innovative startup Udhyog 4.0. We mainly focus on transformation of existing manufacturing enterprises into SMART manufacturing, and reinvent manufacturing processes. This can be achieved by implementing indigenously developed modules including Process Monitoring, Data Management, SMART Inspection & Measurement Devices as well as Data Analytics. Let us first discuss the working of these modules in brief. First innovative module of Udhyog 4.0 is Process Monitoring Module (Hardware). This module tracks, measures and monitors entire process, purchase to dispatch, and from production to management level. More importantly, this module measures and monitors the process parameters 24 by 7 without manual intervention. This module is a combination of hardware and software. Hardware developed by team of Udhyog 4.0 will be embedded into existing machines. Software connects the machines with internet, and then it will provide real time monitoring through the concept of Digital Twin. In this way, this module rejuvenates existing machine and transforms them into SMART Machine. This will further help in providing real time monitoring over dashboard or SMART devices. Second module, Data Management System mainly connects and manages the data collected from systems, sensors, machines and people like never before. This provides information on efficiency of man, machine and plant that further helps in computing capacity assessment and process planning in appropriate way. This module also provides synergic integration with quality conformance systems such as A S Nine zero zero one, I S O Nine zero zero one, I A T F one six nine four nine, and ISO one seven zero two five. This module processes the collected information, and prepares for data analytics. Third module comprises of one of the most innovative products, SMART measurement devices. These include devices for measuring softening point, and penetration of wax along with viscosity & permeability for mold material used in castings. These devices measure the quality of raw material using innovative concept of Industrial Internet of Things. These devices are developed considering guidelines provided by I C I - U S A. This reduces the efforts of computation of test parameters and helps in recording as well as monitoring test parameters using internet. One of the very critical modules developed by Udhyog 4.0 is Manufacturing Data Analytics System. The fourth module of Udhyog 4.0 is an outcome of several years of research conducted by Dr Amit Sata at Indian Institute of Technology Bombay during his P H D followed by working in government funded project SMART Foundry 2020. Main use of this module is to identify critical parameters and their specific range of values to achieve desired quality. This module answers the questions: What will happen next? and, why it was happened? This module simply takes the data in the form of spreadsheet and suggests critical parameters along with specific range of values to achieve desired quality as shown here. This module plays very critical role in foundry and really helps in achieving quality through the concept of data analytics. Let us now takes some glimpses of manufacturing scenario in Rajkot and benefits of implementing Udhyog 4.0. As we know Rajkot which is coincidently home town of founders, is one of largest growing manufacturing hubs of India and having more than 43000 manufacturing enterprises registered under MSME-India. These enterprises mainly include more than 700 sand casting foundries, 175 investment casting foundries, 500 forging units, and other manufacturing industries too. Different modules of Udhyog 4.0 can be implemented to any such manufacturing sector. However, benefits of implementing Udhyog 4.0 to investment casting foundries is discussed here. This is because of the fact that investment casting sector is one of fastest growing manufacturing sectors in Rajkot since last few years. Investment Casting Foundries are growing at a rate of nearly 15% in numbers in last 20 years. Industrial survey of nearly 25% of investment casting foundries of Rajkot has been conducted to get an insight of their capabilities and challenges. It was observed that 600 plus metric ton of castings are produced per year per foundry. In total, these foundries produce industrial castings of more than 4000 crores every year. Though, nearly 200 crores of castings are rejected or recycled every year with an average rejection of nearly 5%. Implementation of different modules of Udhyog 4.0 in such investment casting foundries yield in reduction of rejection to nearly half. If modules of Udhyog 4.0 will be implemented to all investment casting foundries of Rajkot region then it may yield a direct benefit of nearly 100 crores. This indirectly yields in energy savings of 50 crores every year. This in turn an average benefit of more than 35 lacs per foundry every year. In this way, the implementation of Udhyog 4.0 can easily prove its impact on foundries. This will also indirectly enable the foundry to manufacture high valued castings for aerospace, defense, biomedical etcetera. However, one question will be raised in our mind that how much implementation of Udhyog 4.0 costs? The answer is at very affordable cost. This cost is equivalent to nearly 2.5% of its annual turnover for an average investment casting foundry producing 500 metric tons per year. The cost includes necessary sensors, and development of process monitoring devices for real time monitoring. This also includes development of data management module, SMART measurement devices, data analytics module and futuristic development of intelligent inspection device for specific foundry. Just highlighting the implmentation of process monitoring module, it provides real time monitoring of as many as 115 process parameters from different equipment to dashboard or smart devices. The cost of implementing different modules of Udhyog 4.0 can easily be recovered in one year of span by savings from rejection & energy. Similar kind of implementation can be extended to 1.9 crores of MSME units in India including over 9 lacs of MSME units of Gujarat. It really leads in achieving philosophy of Make in India, and in turn lead to Atmanirbhar Bharat in the domain of SMART Manufacturing.
